A client in Kenya called last month. His blocks were cracking at the corners straight out of the curing yard. We walked through his process on a video call and found the cause in twenty minutes. He was stacking fresh blocks in the sun with no cover, and the top course dried three times faster than the bottom.
Cracks are the most common quality complaint we get, and almost all of them come from five causes. None of them is the machine.
Defect 1: surface hairline from fast drying
The symptom is a fine network of lines on the block face, like a dried mud puddle. The cause is uneven surface drying. The outside shrinks while the inside is still wet, and the skin splits.
● Fix: cover fresh blocks with tarpaulin for the first 24 hours, especially in hot or windy weather
● Fix: keep the curing yard shaded, never place green blocks in direct sun
● Fix: if you mist, mist lightly and evenly, do not flood the top course
Defect 2: corner break from weak curing
The symptom is a chunk missing from a corner, often on the bottom row that sat on the ground. Early strength is too low, so handling and stacking break the edges.
● Fix: extend the initial curing time before demolding, do not rush blocks onto the pallet
● Fix: place blocks on a flat, clean pallet, not on bare soil where one corner sinks
● Fix: raise cement ratio by 1 to 2 percent if corners break consistently in cool weather
Defect 3: through crack from too much water
The symptom is a single clean crack running through the block from end to end. Too much water in the mix makes the block shrink as it sets, and the shrinkage opens a split. Rainy days make this worse, because the aggregate already holds moisture.
● Fix: hold the water to cement ratio between 0.28 and 0.32, test it daily in wet weather
● Fix: reduce added water when the aggregate is damp, do not use the same volume year round
● Fix: if the block slumps when ejected, the mix is too wet, pull water before raising pressure
Defect 4: edge spalling from mold release
The symptom is a flake peeling off the edge right at demolding. The block stuck to the mold wall, and the ejector sheared the surface. This points at the mold, not the mix.
● Fix: clean the mold box wall before every cycle, leftover concrete builds a rough surface that grabs the next block
● Fix: apply mold release oil evenly, a thin film, not a pool at the bottom
● Fix: check the single-side clearance, if it has worn past 0.3 mm the block drags on the wall
Defect 5: random cracks from wrong mix
The symptom is cracks with no pattern, scattered across a whole batch. The mix is the suspect: too much fly ash, or aggregate with high clay content, or cement that never reached strength.
● Fix: cap fly ash at 25 percent, it adds little early strength and too much weakens the block
● Fix: ask the aggregate supplier for a clay content report, above 5 percent the bond fails
● Fix: cast one test block per new material batch and press it before mass production
A quick field checklist
● Green blocks covered and shaded for 24 hours
● Water to cement ratio checked every morning, not once a week
● Mold wall cleaned and oiled each cycle
● One test block pressed from each new material batch
● Blocks on flat pallets, never on bare soil
